HISTORY
Essel propack, the first company to introduce laminated tubes in India has witnessed exponential growth since its inception, over 25 years ago. Having adopted a specialized approach towards creating packaging solutions for diverse industry segments, the company has earned respect and credibility across the globe, catering to the most respected companies in the pharmaceutical, cosmetics and healthcare segments.

1984: Set up of manufacturing facility in India for production of laminate tubes and laminates.

1993: Essel Propack takes its first step towards becoming a global player by setting up its first overseas plant in Egypt.

1997: Opening of a wholly owned subsidiary in Guangzhou, China.

1999: Essel Propack set up their joint venture in Dresden, Germany.

2000: Acquisition of Propack worldwide laminate tube business.

2003: Entry into the US with a greenfield facility in Danville for laminated tubes.

2004: Essel Propack acquired Arista Tubes, UK - leading manufacturer of seamless plastic tubes in UK - now known as Essel Propack UK.

2005: Opening of facility in Danville, USA, to supply laminated tubes for Proctor & Gamble‘s North American operations. Commercial operations began in Russia. Essel Propack acquired another laminated tube manufacturing company, Telcon Packaging in UK, now Essel Propack UK. In July 2005, Essel Propack commissioned one more manufacturing plant in Nalagarh, India.

2006: With acquisition of Tacpro Inc., US and Avalon Medical Services, Singapore, both manufacturers of catheters and balloons Essel Propack entered the Medical Devices business. Essel Propack set up a co-extruded plastic tubes plant in Poland under the banner of Arista Tubes, UK which commenced operations in March 2007. Essel Propack acquired Packaging India, one of the largest manufacturers of speciality packaging materials in India, In December 2006, commercial production of co-extruded plastic tubes began in Danville, Virginia in the USA, through the facilities at Arista Tubes Inc.

2007: Large-scale production of co-extruded plastic tubes began in Poland under the brand name Arista Tubes. The second plant of Packaging India Pvt. Ltd., located in Uttaranchal, for manufacturing of Speciality Packaging began commercial production in the same month.

2008: Acquired Medical Device companies CDT and Med Inc., both based in Minneapolis.

2009: Divested Medical Device business unit.

2010: Started a new green field plant in Tianjin city of North East China. The facility is located within customer premises.

The tube lots supplied to our customers conform to General Inspection Level II, Single Sampling Plans for normal inspection in ISO 2500 Part 1 (2000) or ISO 2859-1 (1999).

INFRASTRUCTURE
Essel Propack manufactures plastic tubes, and speciality packaging in its 23 state of the art facilities located across 12 countries. With the effective implementation of GMP (Good Manufacturing Practices) and HMP (Harmonized Manufacturing Policy), Essel Propack attains industry best efficiencies at all its manufacturing units.

The Analytical Labs at the Creativity & Innovation centers house technologically advanced instruments, which are used in identifying, mapping polymers, polymer compounds and track impurities. To measure the mechanical properties of tubes and tube laminates, and forensic studies, these facilities are well-equipped with a complete range of instrumentation systems.

Essel Propack has developed sophisticated laboratories, which assist in all inspections related to simulate and measure barrier properties of film, laminate and the finished tubes. It is also possible to simulate various temperatures and relative humidity in these laboratories, and gauge their influence on the barrier properties of these tubes.

Our research centers consist of technologically advanced environmental chambers at the Sensory & Microbiology Lab to re-create real life test conditions. These high-tech machines also possess an inbuilt artificial Sun and Flooding System. The facilities assist the team in developing products of various styles, shapes, sizes and dimensions based on customer requirements.

Aluminum Barrier Laminates (ABL) ABL tubes have an aluminum foil barrier, which provides superior light, air and moisture barrier along with reduced flavor absorption. The material density offers a more durable tube and allows for additional dispensing of the products contents. Pastes, ointments, cream and gels typically dentifrice, overthe-counter and pharmaceutical products fare well in ABL tube packaging.

Plastic Barrier Laminates (PBL) PBL structures are a good option for packaging that needs to maintain its form and shape. It presents a more cosmetic look and is environmental friendly. Special barriers can be provided such as EVOH (Ethylene Vinyl Alcohol Polymer) to offer a strong chemical resistance. Standard material is offered in white or natural (clear) but specialty custom colors can also be developed.

Extruded tubes are manufactured, printed and capped in-line. Special decorations such as silk screen printing, foil blocking, and labeling are secondary processes.

3. Caps & Closures:
Essel Propack manufactures caps and specialty closures for products other than tubes, such as closures for hair care and personal care product bottles. Such innovations have added a lot of ease and convenience to the lives of product users. The company provides comprehensive one-stop solutions right from concept development and product design to the final product assembly.

In-House Injection Molding: Essel Propack‘s in-house injection molding facility supplies high quality closures and provides an enhanced supply chain providing speed to market. Rapid Prototyping & Custom Closures:

Artwork, Printing & Decoration:

Our in-house graphics department works closely with the products development team and the expertise involves color matches to sourcing separation requirements and from file handling to printing.

Artwork File Handling And In-House Printing Process:

Across different regions we offer customized printing solutions up to 10 colors and additional gloss or matte varnish, halfone/process printing and high-speed, roll-to-roll printing.

High-End Decoration:

Our state-of-the-art flexo press provides the highest quality printing. The 10 color printing capabilities include 6 color flexo, 1 hot stamping, up to 5 silkscreen and 1 varnish and all are interchangeable stations to achieve the most difficult artwork.

4. New products:
Etain:

Etain is a fully recyclable plastic packaging tube made from a combination of virgin and recycled plastic materials. With the introduction of Etain, Essel Propack aims to reduce the amount of virgin plastic in tube packaging. These tubes will be recycled under Code 2 norms defined by the Society of Plastic Industry. Etain contains up to 40% PCR HDPE plastic material. The plastic packaging tubes are typically used by FMCG companies for packaging various types of hair care, skin care, pharmaceutical, food products, besides cosmetics. Etain is made from recycled plastic material and is fully recyclable for the same recycling stream that it came from. Etain PCR (Post Consumer Recycled) tubes were launched at the ?Interpack‘ exhibition in Düsseldorf, Germany, held on April 24, 2008. Etain is highly customizable and the amount of PCR can be varied depending upon customer requirements and the nature of the product that is contained within the package. This is only the beginning, and Essel Propack plans to introduce a number of products within the same overall theme of sustainability. Though Etain is primarily targeted at the European and American markets, it will also be available to the Company‘s Indian customers.

Egnite:

Egnite is a high luster laminate and is available in a variety of color shades. The metallic finish makes the foil blocking process easier and also offers advantages of striking product differentiation. Egnite also facilitates complex printing and novel color effects. There cannot be imitation of this luster, which enables counterfeiting protection.

TECHNOLOGY
Laminated manufacturing process:
Laminated tubes are manufactured beginning with laminating process which is done in four phases—blown film, laminating, slitting and printing. Once these printed laminates are completed they are ready for tubing and shouldering.

Blown film:

A film is made from polymer granules which are extruded and blown. Being co-extruded in three layers, the thickness of these films ranges from 50 to 150 microns. The blown film is allowed to cool naturally and slit into the required width to be rolled and stored for further processing. Essel Propack utilizes a variety of polymers during this process based on customer requirements to acquire a desired structure for the finished product.

Accurate temperature controls are essential in this process as a minor deviation could upset the process and in turn disturb the desired outcome. A heater melts the plastic granules from hopper, and this molten material is passed through the screw to the die and punch area, where temperature-controlled air is blown to form the film. The film is further treated for corona on one side and wound to the plastic core.

Lamination:

Laminate is one of the raw materials used by Essel Propack to make tubes. In this process the film and foils are fused together to form a 5-layer laminate. The film is loaded on one un-winder and the foil on the other. Extruded polyethylene is passed between the layers to bind the two layers, which are then fused together. The three-layer laminate thus obtained is then bound with the inner layer (food grade film) resulting in a 5-layered laminate. Film, nylon and foil laminates are produced by extrusion lamination. Mono and multilayer PE films, nylon barriers and aluminum foil form the basic structure of the laminated film.

The high-barrier properties of laminate tubes are delivered through the incorporation of thin aluminum foil layer in the multi-layer polyethylene laminate tube body. As an alternative, an all-plastic, EVOH containing polyethylene structure is added. For additional protection of the product, Essel Propack adds, either a roundel or barrier liner to create a barrier by including it in the tube shoulder. This process ensures high stability and provides barrier properties, statutory to pharmaceutical products.

Slitting:

The jumbo reel laminates are placed in the intermediate store for curing. Once the curing process is completed, the laminates are taken to the slitting machine. The jumbo reels of

laminates are unwound here to be slit into various sizes based on the size of the tube, to match customer specifications. Essel Propack makes use of high speed rotary slitters, which minimize damages to the edges and ensures precise printing process.

Printing:

Once laminate is slit to a desired size it is ready for printing. Art works provided by customers are processed using sophisticated technology to enable accuracy with printing of colours and other details on the laminate. The offline proofs are provided to the customer to sample the printing done on the laminate. Essel Propack makes use of the ?Flexo and Letter Press‘ technology for printing. There are 6 to 10 inking stations for different colours. A variety of ?Nylo Plates‘ are prepared for each colour (as per the design), and mounted in the units. When the printing process is completed, different colors are merged together to give the desired design.

Injection Molding:

The plants provide injector molding process to create customized caps and closures. The process ensures great efficiency and swiftness. Essel Propack is a breeding ground for operational excellence and innovation. While making closures, particularly when rapid prototyping - a perfect option to test new markets, the company works around the needs and specifications of its customers. Options and solutions are provided to select innovative closures prior to actual production.

Additional capabilities include orientation of closures, snap on closures, tamper evident shrink sleeve brands and specialty decoration such as a metallic layer over shells. Essel Propack welcomes the challenges by creating new ideas and concepts for closures and continues to strive to meet them.

The final stage in the complete manufacturing process is the tubing stage, where in the laminate is sealed to form sleeves, shoulder is fixed and appropriate cap applied to the tube based as required by the customer. Essel Propack uses both, ?Compression Molding‘ and the ?Injection Molding‘ processes for fixing shoulders on tubes. Essel Propack is equipped with sophisticated facilities to manufacture the co-extruded sleeves. These machines have high flexibility with the screw design and other aspects in order to process a huge variety of colours and specifications.

A complete tube extrusion line involves a number of other machines, such as a header, print / lacquering, capping, decoration and packaging machines. Essel Propack optimizes its global presence in order to supply our customers with a perfectly harmonized system for all their production needs.

Co-extrusion ensures automatic diameter control allowing laser measurement to be taken with digital display. This guides the operator to make prompt and precise changes in setting the tube diameter. The process has become an essential tool in guaranteeing quality. Tube sleeves that lie outside the specified tolerance range are rejected automatically. Essel Propack manufactures a wide spectrum of Co-Extruded sleeves ranging from the typical 19mm to 60mm, up to 560 microns and also a length ranging from 80mm to 210mm.

Dry Offset Printing:

Essel Propack has facilities for Offset printing, also referred to as offset lithography. In this process the ink is not directly pressed onto the paper, but is distributed from a metal plate to a rubber mat where it is then set onto the paper. The colors used in offset printing are usually Cyan, Magenta, Yellow and Black, represented with the letter K (CMYK). Black colour is represented by K so that it is not misinterpreted as Blue. Different percentages of each of these four colors create virtually every color used in offset printing. There are color matching systems, such as the PANTONE system, that allows

print buyers to see the color. The code for the colors can be entered into the offset printer‘s computer and it will calculate the percentages of each color to be used.

Screen Printing:

Essel Propack has all the required contemporary art facilities for screen printing since its most preffered compared to other processes such as dye sublimation or inkjet printing because of its low cost and ability to print on many types of surfaces. Screen printing, silk screening or serigraphy is a printing technique that creates a sharp edged image using a stencil. A screen print or serigraphy is an image created using this technique. Screen printing is preferred due to the ability to print on diverse background substrate.

Hot Stamping (Foil Blocking): Essel Propack has modem facilities for this highly ornamental and sophisticated process of a metallic foil, applied to the printing substrate through a heated die – ?Foil Stamping‘ or ?Foil Blocking‘. Hot Foil stamping is a type of film that is widely used for creating a decorated sheet, which is then applied to plastic, wood, leather and paper. Hot stamping foil is available in wide range of sizes (width and thickness), colors and unique patterns such as logos. Hot Foil stamping process is a thermal bonding technique that results in the permanent adhesion of stamping foil to the target surface.

Labeling: When complexity of desing exceeds the parameters of ?offset‘ and ?silk screen printing‘, labeling is used as an alternative. Labelled tubes are also useful when producing small runs for test marketing or foreign language variants.

The challenge:

The market leader in manufacturing of Laminated and Plastic Packaging Tubes, using Navision was facing the challenge in having more visibility of Key Indicators from the scattered data in various forms. They found the reports available on monthly basis were too late to take corrective or proactive actions. The biggest challenge was compiling ?Clean? data. They had multiple figure for any key indicator like Sales, A/R etc. they wanted to have single source of ?Truth?.i.e. only one final figure which management ?Trusts?. Besides this, the other challenge was to compile data residing in different heterogeneous systems in various forms.

The solutions:

Essel Propack was very aggressive on implementation plan. After a pilot lasting just 15days where a sample from 3 business areas were selected and benefits demonstrated to key users. It is now planned to roll out full scale in next 2-3 months. 2 persons from IT and 1KEY user from each department were involved.

The acquisition has been made through Lamitube Technologies Limited, Mauritius, a wholly owned subsidiary of Essel Propack Limited, India.

Announcing the acquisition in Mumbai, Ashok Goel, the Vice-Chairman and Managing Director of Essel Propack said, ?The acquisition of Telcon Packaging is a continuation of our stated strategic intent for Europe and Americas. With this move, we have set our feet firmly in UK market, we expect this step to result in further consolidation of laminated tubes manufacturing in Europe.? India’s Essel Propack flagged as Alcan beauty pack buyer:
Essel Propack, the Indian packaging group that acquired Arista Tubes and Telcon Packaging in the UK, has been tipped as a potential buyer for Alcan Packaging’s beauty packaging business. Alcan Packaging is up for sale following the takeover of parent group Alcan by mining group Rio Tinto, and Sealed Air has already been named as a likely buyer for the division.

According to Indian media sources, Essel Propack executives have been in talks to buy Alcan's beauty packaging business.

However, a spokesman for Essel Propack declined to comment when contacted by Packaging News today.

Essel Propack specialises in manufacturing laminated and seamless tubes for the oral care, cosmetics, personal care, pharmaceutical, food and industrial sectors.

In August 2004 it bought Arista Tubes in Stevenage, and in April 2005 it acquired Telcon Packaging (now known as Essel Propack UK) in Swanley, Kent.

Essel Propack now has 23 plants in 12 countries, including China, the US, Russia and Germany. It recorded net sales of £71m (Rupees 5.8bn) in the first half of 2007, up nearly a third on the same time last year.

The group is based in Mumbai and is a part of the Essel Group, which also has interests in media, broadcasting, entertainment and telecoms.
